Here is a list of some common faults
Chain Problems
* The Number 1 common fault with these cars is the problem with the timing chain. The 2001-2005 Zafira is fitted with Z22SE Engine. This engine is chain driven engine and the chain is fed buy a oil jet that is only 1mm in diameter. The Chain on the Z22SE is tensioned with a hydrolic tensioner. Now the problem here is that once the car gets over 100,000k on the clock the oil becomes dirty easy causing the jets to block and the tensioner to becomes siezed this in turn causes the chain to jump, fly off or even break . This is a major problem with the Zafira as it causes major damage to the vehicle with costs from $4500 to $7000 to repair.
The problem is that common with the Zafira that in europe all the cars had to be returned to have upgraded parts fitted HERE IN AUSTRALIA THE PROBLEM HAS BEEN IGNORED

On top of this the pistons were designed when sythetic oils were first on the market. The piston heads on the Z22SE were designed in a way to only comepensate for fully synthetic oils with the theory that it will never soot up (we all know thats not true)
However there is also a major design flaw that also causes this problem. The Zafira's Z22SE engine is fitted with a dip stick that only measures the last 1 liter of the 4.8liter engine oil capacity. What this means is that if you or your mechanic check the oil and see the oil on the dipstick only half full then you make the assumption that the car needs approx 2 liters of oil to fill it again. THIS IS WRONG if the oil is half on the dipstick then the car only needs 500ml of oil MAXIMUM.
With this design flaw of the Z22SE we find vehicles all the time with 2 liters too much oil in them and what this does is clogs the oil rings on the piston causing the vehicle to have a ongoing oil consumption problem that can only be fixed buy re ringing the pistons "and expensive fix"
However if you do have a zafira and its burning lots of oil and you would like it fixed we can help. We have now been upgrading our pistons on our zafira builds and have found a solution to stop oil burn forever.
Running out of oil

Problem number 4 is the water pump. The water pumps on the Z22SE have a tendency to have a slow leak. Now on most cars this is not such a big job HOWEVER. On the Zafira the water pump is hidden behind the motor under the exhaust manifold it is also driven by the cars internal balance chain. The water pump failing on a Zafira is the worst job of all to repair. Infact it is that big of a job most mechanics will not do the work as it is nearly a 2 day job and costs around $2000 to fix.
Because the water pump is behind the exhaust manifold this problem can be very hard to find as the leakage usually evaporates and never hits the ground making it hard to diagnose.

I've had a couple problems with my zafira with faulty earth wires, which I have now fixed. I've just installed a new alternator because the battery was always going flat even with a new one! Now that I have done this, the battery doesn't go flat anymore but my car won't start. Its bin suggested that maybe I need to reset the computer. Would this b a solution to my problem??

ReplyDeleteTo reset your computer manually try this. Remove the Negative terminal off the battery. Now press the horn down for 30 seconds. Put the negative terminal back on the car and try and start it. This will soft reset the computer.
Hi, my poor little Zafira's timing chain has gone by the looks of it. Haven't got a quote yet but if it costs 5 grand to fix do you think it's worth it? It's a 2001 model, done over 200000km and it only cost me 5 grand a year ago. But I need a small 7 seater (big family, inner-city location with difficult parking) and it really is the best out there even including newer/current models! Just not sure if it's worth spending as much to fix it, as I spent on it in the first place ...

Hi Nigel, I had purchased a 2003 auto TT series not long ago from a car sales, thought the car would be all good coming from there however we noticed an oil leak, took it in for a service and was told we had to replace the water pump and oil pressure switch so we had that done thinking it would fix the problem but it hasn't, the car is still leaking, also it revs on first start up is that normal? Where do you think the leak is coming from? Any help on this would be appreciated thank you.

Deletewho ever fitted your waterpump needs the sack. the bots at the rear of the housing were cross threaded while fitting which stopped it from being able to make a seal. This is what caused your car to fail
Hi Nigel, i purchased my Zafira second hand 1 mnth ago had it serviced and has been running well, until recently noticed Engine light and another light with picture of car and spanner showing up randomly then going.also when i acelerate sometimes it sounds like it is straining to change gear and takes a while..this has happened twice, what do you think?

Deletehello, we have bought a second hand ( or third) approx 6 months ago 2002, 2.2l eco tec zafira with 120,000km, its been pretty alright, but just few days ago the engine indicator lit up, i can't read the faults because there is no 6th pin in the service plug connections, and the brake/excelerator sequence didnt cause the light to blink, the only thing i tried is to depress the tacho pin - for approx 10 sec - it showed 042.3 at the top of display, and 14972 at the bottom. i don't know how else to check the fault log without going to the dealers ( grrr, ) i am fairly confident to do any minor repairs on most of cars, but this one is a fairly new addition. what do you think? thank you , martin

I'm thinking about buying a 2003 model with 136 000 klms another site i found said that they fixed the timing chain and oil jet problems from march 2002 on-wards. ReplyDeleteNO its not true.. After 2002 they did fix the oil jets but failed to upgrade the tensioner. The issue is just prolonged and will still occur unless they are updated

DeleteI recently damaged the Oil sump on my Zafira 2.2 Elegance, replaced it with a sump without an oil level sensor in the sump. Is it possible to deactivate this the oil level sensor?

DeleteThe oil sensor in the Equip models is one of best things on these cars as they send you an alert once the oil level drops around 600ml..
i would be looking to have the correct sump fitted. If you can't find one im sure we have a few lying around

DeleteHi Nigel. So on a couple of recent long journeys we had the oil light come on. On stopping to check the oil, the dipstick showed it was bang in the mid range of acceptable levels. However the problem persisted so I added a little more oil and it seemed to solve the problem. On another long trip the same thing happened. Adding a little oil seemed to help. Would it be right to add more oil in this situation? I'm concerned about what I read here about over filling the oil. Any advice would be great. Thanks.

DeleteHi, I have a 2001 2.2 zafira and its great. Is it common for a noise (like a clicking sound) from the inside of the doors (I think) everytime I turn?
ReplyDeleteYes and NO. the problem is that the bolts tend to come loose and tear the metal and will make the clicking. Usually if you give them a quick tighten it will resolve the issue before it tears away at the door
DeleteAlso in the Australian zafira 2.2 2001 manual it says to use 91ron petrol, but everywhere else I look 95ron is the min recommend.

ReplyDeleteI just bought my Zafira last month. It was great till I realised it has warning light on after changing the radiator. I bring to the mechanic, he said it needs an Intake Air Temperature Sensor and Evaporative Emission System Purge Control Valve. What do you think Nigel?
the EGR on thes ethrow the lights all the time.. have a look at blanking that off with a blanking plate.

ReplyDeleteI have recently bought my second Zafira in NZ, went from 2001 manual, that was absolutely awesome with fuel economy (coming from commodores) 700k around town, 900k+ on open road. To a 2003 auto, what a disappointment, 5-600k on a tank.
Anyways, the auto is using a lot of oil and there is a white sludge too on the dip stick. Took it in to the holden dealers, they confirmed the head gasket is good, I got them to check the crankcase breather, that was a little gunked up. They diagnosed it as cylinder blow-by, (worn piston or rings meaning the ignition of the fuel can find it self happening on the wrong side of the piston) thus putting the moisture and fuel into the oil creating the gunk.
Your thoughts?
I am getting a second opinion, as the fix for the first was a $6k engine rebuild.
Also never saw any gunk come out when doing oil changes (every 2500km at the moment, putting through an engine de-gunker at the same time)

ReplyDeleteWe purchased a Zafira (2003) from a Sydney dealer in November. Unfortunately for us, the engine died 8 weeks later from lack of oil (we hadn't had it serviced in that period). I wish I had read your "List of Common Faults" page early on! Tell me, how much would you expect to pay for a replacement (second hand) engine, including labour? We have had two quotes ... one for $6700 and another for $4500. It all seems high!

DeleteHow do you find out if its a timing chain issue? My zafira, 2003 auto crapd out at the lights and now won't start! I tried to start it this morning after putting some oil in and it made a popping/bang noise when I tried to start it, is this timing chain issue?
ReplyDeleteyep sounds like it. If you lucky you might have only jumpped a tooth and is why the bang. I wouldn't be trying to start it before you get it looked at.

ReplyDeleteHi, the yellow light (like an engine) of my 2004 Zafira is permanently on. The car runs perfectly. Engine idling ok, acceleration ok. When keeping it at 3000 revs I notice slight "pops" but it doesn't reflected on the revcounter. One mechanic here in Adelaide told me it is the catalytic converter.
ReplyDeleteConsidering it is expensive would like some advise. Maybe just a sensor? Some time ago the car was falling and the light were on. The spike plugs were changed and solved the problem, but the light is still on. Best regards.
These cars have many sensors and when one trips it will throw the light until cleared. Your best getting the code read and let me know the code and ill tell you what the issue is and how to fix. It usually is an Oxy sensor or the EGR

ReplyDeleteJust purchased a late 2002 zaffy with 300000 km with rough bad running, bad idling problem, cutting out at junctions and using water.
Firstly I read codes, engine temp sensor.
Replaced it and found radiator leak and replaced.
Car still running rough and cutting out when coming to stop.
Cleaned throttle body and air intake.
Ran a bit better.
Read code and it said miss fire cylinder 3.
Changed filters fuel, oil, air, changed oil and spark plugs.
Read codes same miss fire.
Changed coil pack.
Miss fire away but still rough running.
Took out injectors, pressure cleaned them and fuel rail.
Car was running sweet but still stalling at stop.
Read codes idle air control valve.
So I replaced throttle body with second hand throttle body but still stalling.
Car runs great uses oil as they all do but I can't seem to stop it stalling at stop.
Do you have any suggestions please.
Also Speedo not working, checked around discs where Speedo and abs rings are on both front hubs and they all look in very good condition, do you have any thoughts? Could it be wiring?
Love the wee car and very handy with large family, but a bit stumped now.

Have you blanked off your EGR valve? these tend to go faulty and will give those symptoms

Hi Zippy Zafira. I have a 2001 Holden Zafira Automatic. Issued Ive noticed is when driving (mainly on a hill - not many hills in Perth Australia!) I either have to drive cautiosly up the hill (Much to the annoyance of drivers behind) or rev the engine to 5-6 on the rev counter before the gear changes. Any advice on this would be greatly appreciated. Kind regards Dave P

ReplyDeleteWe have a 2004 Zafira which has been great until yesterday when it wouldn’t start easily and now has a rough idle and surges and pops or feels like losing reva when put your foot down. Has thrown a code of p0171 on a scanner. Have changed air filter and spark plugs and the code hasn’t come back however car still does the same thing. Wondering if this could be an egr fault and if replacing it or blanking it off, or is it likely that the timing chain may have slipped a tooth or few.

Now I have immobiliser problems with the engine intermittently not talking to the key/ignition and the padlocked car symbol lit up. Any thoughts, have you heard of this before?

ReplyDeletei've never made that assumption tho. i always fill oil according to what the dipstick says, a bit at a time.
